Dissipation Factor (Df): To maintain signal integrity at microwave frequencies, a low Df value (typically between 0.0019 and 0.025) is mandatory. This reduces signal attenuation and insertion loss, preventing energy from dissipating as heat.
Dielectric Constant (Dk): The dielectric constant in HF PCBs is lower and stable, which is improving signal speed and reducing transmission delay. It ensures consistent impedance control across multi-layer designs.
Dimensional Stability: HF boards exhibit high dimensional stability, meaning that they maintain their shape and dimension of the temperature they are exposed to, whether it is heat or cold climates.
Excellent CTE & Thermal Stability: Most high-frequency PCB substrates have low thermal conductivity, in the range of 0.2–0.3 W/m/K. Matches the thermal expansion rate to prevent board warping, layer delamination, and pad lifting under thermal stress.

1. Material Handling & Moisture Absorption
Challenges: Low-Dk laminates and PTFE (Teflon) materials are highly prone to moisture absorption. During high-temperature processes like lamination and soldering, absorbed moisture evaporates and expands, causing copper delamination and blistering.
Solutions: Boards must be rigorously baked before processing to remove moisture. Store all moisture-sensitive substrates in dry cabinets, utilize nitrogen-purged storage, and limit exposure to ambient humidity.
2. Mechanical Drilling & Smearing
Challenges: High-frequency laminates (especially ceramic-filled or PTFE materials) are soft and generate excessive heat during mechanical drilling. This leads to resin smear, which can block or compromise via connections.
Solutions: Reduce drilling stacking counts and use brand-new, ultra-sharp drill bits. Implement slower infeed/outfeed rates to manage friction, and use highly controlled plasma desmear processes to clean via holes thoroughly before plating.
3. Copper Deposition & Hole Wall Plating
Challenges: High-frequency substrates, particularly pure or ceramic-filled PTFE materials, are highly hydrophobic and chemically inert. This slippery nature makes it extremely difficult for chemical copper to achieve a strong bond with the via hole walls, often leading to poor copper coverage, voids, or complete plating separation during thermal stress.
Solutions: Prior to the electroless copper process, apply a specialized sodium-naphthalene activation or advanced plasma etching treatment to modify the hole wall surface from inert to hydrophilic. Strictly monitor the chemistry balance in the plating bath and utilize specialized horizontal plating lines to ensure uniform initial copper catalyst adsorption and strong adhesive strength.
4. Impedance & Signal Integrity
Challenges: High-frequency signals require exact trace widths, controlled copper thickness, and consistent dielectric constants (Dk)). Minor variations lead to impedance mismatch, signal reflections, and unacceptable power losses.
Solutions: Partner with specialized fabricators capable of tight etching and plating tolerances. Ensure uniform copper distribution on all layers to minimize warping and variations in the dielectric thickness. Pre-production modeling should also account for the exact operational frequencies (e.g., above 1 GHz)
5. Electromagnetic Interference (EMI) & Crosstalk
Challenges: In densely packed high-frequency boards, signals couple unintentionally, leading to severe cross-talk and EMI radiation.
Solutions: Employ solid, continuous ground planes as return paths, and use guard bands or increased trace spacing between high-speed signals. In multilayer boards, ensure layer alignment is maintained to prevent electromagnetic imbalances.
